Whenever I use vertex manipulation to create a concave surface or bend a brush in on itself (such as when fitting a brush around the outside of a cylinder) I get an invalid solid structure error and two strange faces that appear at the edges of the curve. This is very annoying and I can't find a way to get around it, despite the shapes I am trying to create being clearly possible.

Does anybody know a way to prevent this?

In real life yes, in games no. Most game engines don't know how to 'work' with concave objects. All your brushes (in Goldsource at least) must be convex.

Make whatever you're trying to make out of two (or more) convex brushes.
...and that's the bottom line because Mate de Vita said so.
